AI now powers 60% of global warehouses, transforming productivity and jobs

Artificial intelligence and automation are no longer experimental in warehousing. A new study by Mecalux and MIT’s Intelligent Logistics Systems Lab reveals that 60% of warehouses worldwide now rely on AI to drive daily operations.

The research highlights faster returns on investment, improved operational efficiency, and growing demand for skilled roles within the logistics sector.

Based on a survey of more than 2,000 logistics and supply chain professionals across 21 countries, the study found that over half of organisations now operate at advanced or fully automated maturity levels. This trend is particularly evident in large, multi-site warehouse networks.

AI is increasingly embedded in everyday warehouse workflows, including order picking, inventory optimisation, equipment maintenance, labour planning, and safety monitoring.

“The data show that intelligent warehouses outperform not only in volume and accuracy, but in adaptability,” said Javier Carrillo, CEO of Mecalux. “As peak season approaches, companies that have invested in AI aren’t just faster — they’re more resilient, more predictable, and better positioned to navigate volatility.”

Rapid ROI and shifting budgets

Companies report allocating between 11% and 30% of their warehouse technology budgets to AI and machine learning initiatives. Typical payback periods range from two to three years, driven by gains in inventory accuracy, throughput, labour efficiency, and error reduction.

Investment in AI is motivated not only by efficiency improvements but also by cost savings, labour shortages, rising customer expectations, sustainability objectives, and increasing competitive pressure.

Despite concerns that automation could replace jobs, the study indicates that AI adoption is creating new opportunities. More than three-quarters of organisations reported higher productivity and employee satisfaction, while over half experienced workforce growth.

New roles emerging in the sector include AI and machine learning engineers, automation specialists, process-improvement experts, and data scientists.

“The hard part now is the last mile: integrating people, data, and analytics seamlessly into existing systems,” said Dr Matthias Winkenbach, director of the MIT Intelligent Logistics Systems Lab. He noted that common challenges include access to technical expertise, system integration complexity, data quality, and implementation costs.

The next frontier: generative AI

Nearly all companies surveyed plan to expand their use of AI over the next two to three years. Generative AI is viewed as the most valuable emerging tool, supporting automated documentation, warehouse layout optimisation, process-flow design, and even code generation for automation systems.

“Traditional machine learning is effective at predicting problems, but generative AI helps engineers design solutions,” Dr Winkenbach explained. “Ultimately, the measurable gains from automation are productivity improvements that make existing systems operate more smoothly, faster, and with fewer disruptions.”

The study concludes that AI is transforming warehouses into intelligent systems that enhance efficiency, support workers, and unlock new capabilities. This shift signals a major evolution in global supply chain operations, particularly as businesses prepare for peak and holiday demand periods.
